Factory Cooling Tower Energy Saving: Save 20,000 RMB Monthly

The “Electric Tiger” Nobody Talks About

Honestly, cooling water systems in most factories are completely overlooked. Equipment’s running? Good enough. Who actually pays attention to it daily?

But here’s the thing—cooling water systems typically consume 15-25% of a factory’s total electricity. A 200kW pump runs you 350,000+ RMB per year in electricity alone. Optimize it properly, and saving 20,000 RMB monthly isn’t an exaggeration.

Mistakes I’ve Made

When we did energy-saving retrofits in 2019, air compressors were our first target. But once we optimized those, the cooling water problem became obvious:

Problem 1: Oversized Pumps
The design institute sized pumps for maximum load. In reality, we only needed 60% flow. Pumps ran constantly at “small horse pulling big cart” mode—terrible efficiency.

Problem 2: Severe Valve Throttling
To control flow, we used massive valve throttling, wasting head pressure completely.

Problem 3: No VFD Control
No matter how the load changed, motors ran at full 50Hz speed 24/7.

How to Fix It

1. Install VFDs (Simplest and Most Effective)

This is the fastest ROI energy-saving measure. Typically pays for itself in 6-12 months.

What to do:

  • Add variable frequency drives to pump motors
  • Automatically adjust frequency based on pipe network pressure
  • Lower frequency when pressure drops, raise when it increases

At our factory, one 132kW pump with VFD went from 110kW average to 65kW. That’s 45 kWh saved per hour, or 30,000+ kWh per month.

2. Optimize Piping Design

  • Eliminate unnecessary bends and valves
  • Increase pipe diameter to reduce flow velocity
  • Install balance valves to prevent short-circuiting

3. Regular Heat Exchanger Cleaning

Fouled heat exchangers reduce efficiency, forcing the system to increase flow to compensate. Regular cleaning maintains efficiency and saves electricity.

The Numbers

Project Investment Annual Savings Payback
VFD retrofit 80K RMB 180K RMB 5 months
Piping optimization 30K RMB 60K RMB 6 months
Regular cleaning 10K RMB/year 40K RMB -

Bottom Line

Cooling water systems aren’t as “visible” as air compressors, but they’re definitely a hidden “electric tiger.” Put some effort into optimizing it, and returns come faster than expected.

Start with adding VFDs—simplest, most effective first step.
